As material build-up quietly reduces effective silo capacity, organisations may be losing productivity, increasing maintenance costs and creating operational bottlenecks without even realising it.

Industrial organisations invest significant capital in expanding production capacity, upgrading equipment and improving operational performance. Yet one of the biggest barriers to productivity is often hidden inside existing infrastructure. Material build-up within silos and bulk material handling systems can quietly reduce effective storage capacity, restrict material flow and create operational inefficiencies that remain unnoticed until production is affected.
Since these changes occur gradually, they are often accepted as part of normal operations. Production targets continue to be met, albeit with increasing effort, while operators adjust processes to compensate for slower material flow or recurring blockages. Over time, however, these seemingly minor issues accumulate into measurable losses in productivity, higher maintenance costs and unnecessary downtime.
One of the most common misconceptions is that a silo’s design capacity is the same as its effective operating capacity. In reality, material build-up can create ‘dead zones’, where material becomes compacted or adheres to internal surfaces. Although the silo may appear full, a significant proportion of its storage volume is no longer usable.

Operators may need to intervene more frequently to manage flow irregularities, while production schedules become increasingly difficult to maintain. These inefficiencies rarely appear overnight, but they steadily erode operational performance.
Perhaps the greatest challenge is that hidden capacity losses seldom receive attention until they begin affecting production. Many organisations focus on equipment failures because these are immediately visible, yet gradual performance degradation often has an equally significant financial impact. Plants may experience lower production output, increased energy consumption and more frequent maintenance activities without recognising that the root cause lies within the material handling system itself.
This is why preventative maintenance should be viewed as an investment in operational performance rather than simply a maintenance requirement. Regular inspections, condition monitoring and planned cleaning programmes enable operators to identify developing issues before they become major disruptions. Addressing material build-up early not only restores capacity but also improves the reliability of the entire production process. While material build-up is a familiar challenge within mining operations, similar issues affect cement production, manufacturing facilities, food processing plants and other bulk material handling environments. Regardless of the industry, the underlying objective remains the same: maintaining consistent material flow, maximising equipment utilisation and minimising operational interruptions.
Increasingly, organisations are also recognising that improving operational performance does not always require major capital expenditure. Before investing in new storage facilities or additional processing capacity, it is worth assessing whether existing infrastructure is operating at its full potential. Recovering lost capacity within existing assets can often deliver meaningful improvements in productivity while avoiding the costs associated with expansion projects.
New technologies are improving silo maintenance
Technology is also changing how these challenges are addressed. Advances in specialised cleaning techniques, rope access solutions and remotely operated technologies are enabling maintenance to be completed more safely, efficiently and with less disruption to production. These developments support a broader industry shift towards proactive asset management, where operational risks are identified and addressed before they escalate into costly production losses.
We believe operational excellence is achieved not only through investment in new infrastructure but also by unlocking the full performance of existing assets. Identifying hidden inefficiencies within material handling systems allows organisations to improve reliability, reduce maintenance costs and optimise production without necessarily increasing their physical footprint.
